Automated Tray Loading System Goes Live: Boosting Injection Molding Efficiency and Advancing Toward "Lights-Out" Manufacturing

Traditional "manual handling + manual tray loading" processes are not only inefficient, but also highly prone to product scratches, mix-ups, and positioning errors caused by human factors—all of which have become bottlenecks constraining plant capacity and yield improvement.

Key Technical Highlights: From "Precision Positioning" to "Intelligent Cavity Sorting"

Given the small size, multi-cavity nature, and strict placement requirements of injection-molded parts, the newly deployed automated tray loading system incorporates several core technology modules: 


► High-Precision Part Positioning & Orientation Adjustment:

After the injection molding robotic arm removes the parts, the system uses a precision part buffering and positioning mechanism to perform secondary positioning. Through rotary actuators and drive units, the system automatically adjusts the orientation of each part to ensure consistent placement posture. This eliminates issues caused by manual loading—such as tray space waste and downstream feeding jams—resulting from skewed or misaligned part placement. 


► High-Speed Multi-Cavity Tray Sorting:

For multi-cavity molds, the system is equipped with a vision-guided positioning system and cavity sorting mechanism. During the loading process, the system automatically identifies the cavity number of each part and places parts from different cavities into designated areas on the tray. This feature not only enables precise quality traceability (quickly pinpointing the specific cavity when defects are detected), but also significantly improves the efficiency of handling non-conforming parts—avoiding the high scrap costs associated with rejecting entire cavity batches. 


► Multi-Spec Tray Storage & Auto-Changeover System:

Recognizing that different customers require varying tray specifications (e.g., 600×400mm and other sizes), the system is equipped with an integrated tray storage and automatic exchange unit. Through buffer stations and servo-driven transfer mechanisms, the system automatically supplies empty trays, switches to full trays, and stacks them for outfeed—enabling extended unattended operation.

On-site production calculations have demonstrated significant benefits following the introduction of this automated tray loading system: 

⦁ Direct Labor Cost Reduction: In two-shift operations, only a minimal number of personnel are needed for patrol monitoring—one operator can oversee multiple automated production lines. As industry benchmarks show, such systems can directly reduce labor costs by over 60%. 

⦁ Improved Efficiency & Yield: The system's continuous operational stability far surpasses manual work, unlocking significant daily production capacity. Meanwhile, by eliminating product contamination and scratches caused by hand contact, the surface quality yield rate has climbed to over 99%.
