1. Background & Challenge

At the beginning of this year, a client who has been partnering with us for ten years came to us with a project. They had a product that was already being mass-produced by another supplier. As market demand grew, the client felt that the original supplier’s quality and production capacity could no longer keep pace with their growth. Consequently, they reached out to Simblong to build replication molds and take on the additional production orders.
However, during the replication evaluation, we faced a major manufacturing bottleneck: the customer specified a fixed gating point where the melt injection pressure was extremely high. In the original setup, this intense pressure would bend the core pins on the side slider during the injection process, ultimately causing severe scratching and scuffing on the parts when the slider was retracted.

2. DFM Evaluation & Analysis

Before cutting any steel for the new molds, our engineering team conducted a comprehensive Design for Manufacturability (DFM) analysis. During the evaluation, we uncovered a critical detail that directly threatened long-term manufacturing stability: under the original mold structure and specified gating, the slide core pins were at high risk of being deflected by the molten plastic pressure during injection. This deformation would compromise dimensional accuracy, disrupt normal tool operation, and create continuous production issues.

3. The Solution: A Three-Pronged Engineering Approach

We clearly explained these technical risks to the customer and recommended optimizing both the product structural details and the mold design before proceeding with toolmaking. The customer fully valued our advice and approved the design modifications. To maintain the customer's specified gate location while ensuring smooth, defect-free production, we implemented a three-part engineering solution:
1. Calculated Draft Offset Compensation
Through precise calculations, we added a calculated draft offset allowance to the slide core pin. This engineered angle intentionally offsets the displacement caused by the high melt pressure during injection, ensuring the pin stays true when the cavity is filled.
2. High-Precision Grinding vs. Standard CNC
Instead of standard CNC machining, we manufactured the core pins using ultra-high-precision grinding processes. This yielded superior surface finish and tight tolerances, dramatically reducing friction during slide retraction.
3. Optimized Gate Area to Reduce Pressure
We enlarged the gate cross-section/flow area, effectively lowering the localized fluid pressure (shear stress) exerted on the core pin without affecting part aesthetics or cycle time.

4. Results & Value

To date, this project has been in stable mass production for over six months, with overall yield and output far exceeding the client’s original expectations. Impressed by our engineering expertise and reliable tooling quality, the customer has now transferred 100% of the production orders for this product line to Simblong.
