The Challenge
A customer approached Simblong after facing a critical delivery failure: PP injection molded parts produced by another supplier suffered severe warpage and failed final quality acceptance. With tight shipment deadlines looming, further delays risked substantial contract penalties.
Simblong’s initial evaluation revealed that the part's structural design inherently drove the deformation. However, redesigning the part was impossible under the strict delivery schedule. The customer desperately needed a rapid, viable solution to eliminate warpage without altering the existing product structure.
Simblong’s Solution
Moldflow Simulation & Feasibility Analysis:
Our engineering team performed detailed Moldflow simulations comparing various gating approaches (e.g., single-gate vs. multi-gate configurations) to evaluate deformation patterns, residual stress, and feasibility [source: 2].
Gating Relocation & Process Tuning:
Upon transferring the existing mold to Simblong's facility, we promptly modified the gate locations and optimized key injection molding parameters—including holding pressure, cooling balance, and mold temperatures—significantly mitigating the warpage.
Post-Molding Thermal Setting:
To eliminate remaining residual stress from the rigid structural constraints, a dedicated post-molding thermal calibration process was implemented, ensuring all critical dimensions strictly met the end-customer’s acceptance criteria.
Results
Crisis Averted & Orders Saved: The rescued batch fully met inspection criteria and was delivered on time, protecting the customer from penalties and safeguarding their supply chain reputation.
Awarded High-Cavity Tooling Project: Following the successful shipment, the client immediately commissioned Simblong to build a brand-new 4-cavity (1x4) mold (doubling the capacity of the original 2-cavity mold).
Earned Long-Term Trust: By integrating Moldflow simulation, precision tooling adjustment, injection process fine-tuning, and post-processing, Simblong demonstrated the capability to resolve real-world manufacturing constraints and turned an emergency rescue into a long-term strategic partnership.
